Toyota Hilux 48V (89663-FAN90): firmware decompile, custom definitions, map pack and tune file

A tuning franchise based in New South Wales commissioned The Automotive Clinic to open up the latest Toyota Hilux 2.8 48V mild-hybrid, running Denso calibration 89663-FAN90. They needed a reliable, repeatable tune they could offer across their network — not a one-off. That meant doing the groundwork properly: a full firmware decompile, our own map definitions, a WinOLS map pack, and a finished tune file delivered direct to the customer.

Why this ECU needed a ground-up approach

The 48V Hilux is a new calibration family. There were no usable public definitions for FAN90 when the job came in, and the generic “Hilux Gen3” packs floating around don’t line up with this software. Guessing map locations on a current-model vehicle is how you end up with a limp-mode ute and an unhappy customer, so we treated it the way we treat every new platform: understand the code first, then define the maps, then tune.

Step 1 — Firmware decompile

We pulled the full read into our disassembly workflow and worked through the Denso RH850 firmware to locate the calibration area and the routines that consume it. That lets us identify maps by what the code actually does with them — torque request, injection quantity, rail pressure, boost targets, limiters and the 48V torque-assist interaction — rather than by pattern-matching against another file. It’s slower, but it means every axis, scaling factor and unit in the definition is correct, and the tune behaves predictably across the rev range and across gears.

Step 2 — Custom definitions and WinOLS map pack

From the decompile we built a complete WinOLS definition set for 89663-FAN90: engine torque structure, driver demand, smoke and airflow limiters, boost and rail pressure control, EGR, transmission torque limits and the diagnostic thresholds that matter. Everything is named, scaled and axis-defined so a tuner can open the file and read it like a datasheet. That pack is what makes the job repeatable — the franchise’s own tuners can now see exactly what’s been changed, and we can revise or extend the tune without starting again.

Step 3 — The tune file

With the maps defined, we developed a Stage 1 calibration for the 48V Hilux focused on what the customer’s drivers actually want: stronger mid-range torque for towing and loaded work, cleaner throttle response, and torque delivery matched to the auto so it doesn’t hunt. The file was sent straight to the franchise, flashed by the franchise with their own tool, and validated on the vehicle before being signed off for their wider network.

What trade customers get

  • A tune file built from your read, not a generic patch
  • Our own definitions — so support, revisions and stage changes are fast
  • Optional WinOLS map pack for 89663-FAN90 if you tune in-house
  • Weekday turnaround typically 20–30 minutes once you’re onboarded

If you’re a workshop with a 48V Hilux on the hoist, text Josh on 0412 205 806 with your read (or upload it at tacfiles.com for an automated return), or read about the file service. Map packs for Toyota, Isuzu, Ford, Mazda, Mitsubishi and more are available on request.
